The FlushCut™ process for Powermax 125 systems provides users with the ability to cut closer to base materials than ever before.

    Reduce time-consuming and costly grinding.

Close cutting for removing lugs and other attachments has typically been performed via oxyfuel cutting or carbon arc gouging, followed by labour-intensive grinding. FlushCut for Powermax plasma systems provides a new, more efficient process for challenging removal applications.

The patented consumable design for FlushCut features an angled nozzle bore design which delivers the plasma arc at a 45° angle – essentially bending the plasma arc. This unique design gives Powermax users the ability to cut closer or more flush to the base than ever before which significantly reduces grinding and increases the opportunity to reuse pad eyes, attachments and other temporary weld supports.

    Hypertherm Consumables FAQs

Straightforward answers on choosing, fitting and replacing the consumable parts in a plasma cutting torch.

What do the electrode, nozzle, swirl ring, retaining cap and shield each do?icon-minus-redicon-plus-red

The electrode carries the current and starts the arc. The nozzle squeezes the arc through a small orifice so it is narrow and hot enough to cut. The swirl ring spins the gas around the electrode so the arc stays centred and stable.

The retaining cap holds the inner parts in place, and the shield (or cap) protects the front of the torch from spatter and helps shape the gas around the cut. Each part wears in its own way, so a poor cut can point to any of them.

How do I know when to replace the electrode and nozzle?icon-minus-redicon-plus-red

Falling cut quality is usually the first sign: rougher edges, more dross, a bevelled cut or a changed sound from the arc. Look at the parts too. A nozzle whose orifice is nicked, oval or rounded at the edge should be replaced, and an electrode with a deep pit in the centre of its insert is due for replacement.

The pit depth that counts as worn differs between makers and electrode types, so use the figure in your torch manual rather than guessing. Do not wait until the part fails completely, as a failing electrode can damage the nozzle.

Should I change the electrode and nozzle together?icon-minus-redicon-plus-red

In most cases, yes. Guidance from plasma makers and trade articles is to replace the nozzle and electrode as a pair, because a new electrode in a worn nozzle (or the reverse) does not perform as well and the worn part can shorten the life of the new one.

Some users find a nozzle outlasts an electrode if the electrode is changed before it fails, so a common compromise is to inspect the nozzle each time and replace it when the orifice shows damage. Follow your manual and judge by the cut you are getting.

Do the retaining cap and swirl ring need replacing, and how often?icon-minus-redicon-plus-red

They generally last much longer than the electrode and nozzle, but they are not permanent. Check them every time you change consumables. A retaining cap with cracks or damaged threads, or a swirl ring with blocked or damaged holes, should be replaced.

If fresh electrodes and nozzles do not cure a problem such as a rough or unstable arc, the swirl ring is a sensible next thing to inspect. Keep the threads and seating faces clean, because dirt there wears them over time.
